The problem is that there is now a ton of companies offering axle assemblies or near complete housings. ten fifteen years ago this kind of build would have been your only option. Im all for building axle assemblies out of odd ball parts.

I can get precision ground 1045 round stock but something 1" and 70" long still has some pretty good flex to it. If you go something more "exotic" like a 4340 you might not have as much flex but price differnce would be retarded. We have lots of 1045 ground shafting at work and when we pick up a 24ft of anything under 1.5" with a forklift in the middle it bends about 8-10"( or more if thinner) from the middle to the ends. I can get that stuff relatively cheap if that's the way you want to go. Its ground to 1.000 +0.0000 -0.001 I believe. I also have a quote request out for your DOM

I'm sure the 1045 is fine, you're really only shooting for close with an axle housing, and it's going to only be a 30" spacing between the inner alignment puck and the outer one. But I'll have to do some research.

Thanks in advance for looking into the DOM.

That really doesn't seem bad. This is looking like a feasible, if still really stupid, idea.
